Source text - English 2. INTRODUCTION
The ever growing demand on aircraft designers and manufacturers to optimise performance and cost of new generations of aircrafts has resulted in a significant increase in the use of carbon fibre composite materials. In turn, this demand for optimisation requires that composite parts are produced economically and efficiently.
To optimise assembly costs and weight, use of composites has now enabled designers to unitise more components and reduce part counts. This increase in the use of composites can only be beneficial if parts are produced accurately and reliably, hence minimising fit problems during assembly. Distortion in subcomponents and subassemblies can lead to high mass, longer lead time and ever increasing costs. In view of this, it is important that composite parts are produced by appropriate manufacturing routes and correctly designed tools. Over the past decade, various methods of tooling have been tried and developed. The majority of all currently used component materials require cure temperatures at or around 180ºC and augmented pressures of 7 bars. Most tooling options are considered to be unsuitable for a variety of reasons. For example, aluminium or steel tools have resulted in unacceptable inaccuracies in the past, mainly due to mismatch of CTE. They also cause relatively long processing times due to their high thermal mass. Nickel Electrode position tools are susceptible to inaccuracy and dimensional instability. They also suffer from stress corrosion cracking. Monolithic Graphite is too fragile and has potential CTE matching problems. Only Invar or carbon composite prepreg tooling provide the necessary combination of accuracy, matched CTE and durability required to produce hot cured carbon composite production parts.
Selection of the final route between Invar or carbon composite tooling will depend upon the specific set of requirements, availability of expertise, ownership costs, availability of adequate handling and processing equipment as well as the production rate requirements.

Die stetig wachsenden Anforderungen an Flugzeugkonstrukteure und -hersteller die Leistung und Kosten von neuen Generationen von Flugzeugen zu optimieren, hat zu einem beträchtlichen Anstieg in der Nutzung von Carbonfaser-Verbundwerkstoffen (CFK) geführt. Diese Optimierungsforderungen haben wiederum zur Folge, dass CFK-Bauteile in einer wirtschaftlichen und effizienten Methode hergestellt werden müssen.
Der Einsatz von Verbundwerkstoffen hat jetzt Konstrukteuren die Möglichkeit eröffnet mehrere Bauteile zu vereinheitlichen, die Teilezahl zu reduzieren und damit die Montagekosten und das Gewicht zu optimieren. Der verstärkte Einsatz von Verbundwerkstoffen kann aber nur vorteilhaft sein, wenn die Bauteile zuverlässig genau produziert werden und damit die Passprobleme beim Zusammenbau zu reduzieren. Verwerfungen bei Einzelteilen und Baugruppen können zu höheren Gewichten, längeren Lieferzeiten und stetig steigenden Kosten führen. Deswegen ist es wichtig, dass CFK-Bauteile in zweckdienlichen Fertigungsabläufen und mit richtig konstruierten Werkzeugen hergestellt werden. In den letzten zehn Jahren wurden verschiedene Methoden im Werkzeugbau entwickelt und erprobt. Die Mehrheit aller gegenwärtig eingesetzten Bauteilmaterialien erfordern Härtetemperaturen von oder nahe 180ºC und einen verstärkten Druck von 7 bar. Viele Optionen für den Werkzeugbau werden wegen einer Vielfalt von Gründen als ungeeignet angesehen. Zum Beispiel haben in der Vergangenheit Aluminium- oder Stahlwerkzeuge unannehmbare Ungenauigkeiten ergeben, hauptsächlich wegen der nicht zueinander passenden Wärmeausdehnungskoeffizienten (CTE). Weiterhin verursachen die hohen thermischen Massen relativ lange Verfahrenszeiten. Werkzeuge aus elektrolytisch abgeschiedenem Nickel sind anfällig für Ungenauigkeiten und dimensionale Instabilität. Außerdem leiden sie unter Spannungsrisskorrosion. Monokristalliner Graphit ist zu brüchig und hat ein potentielles Problem mit passenden CTE-Werten. Die endgültige Auswahl zwischen Invar- oder CFK-Werkzeugen wird von der spezifischen Reihe von Anforderungen, der Verfügbarkeit von Fachwissen und ausreichenden Handhabungs- und Verfahrenseinrichtungen, den Lebenszykluskosten und auch der Fertigungsrate abhängen.

In Anbetracht der stetig steigenden Treibstoffkosten werden Gewichtsreduzierungen bei Straßenfahrzeugen immer wichtiger und sind das Hauptziele von mehreren geförderten Forschungs- und Entwicklungsprojekten - wie SuperLightCar.
Darüber hinaus werden mehrere high-end Fahrzeuge mit Hochleistungsansprüchen in relativ kleinen Serien von 500 bis 2000 Einheiten mit Leichtbaustrukturen seit mehreren Jahren produziert und bieten einen beträchtlichen pool von Erfahrungswerten die vom Design, Konstruktion, Produktion bis zur Zuverlässigkeit, Wartung und Reparatur reichen.
Mit Composite Strukturen aus Carbonfasern lässt sich eine Gewichtsreduzierung von mehr als 50% und einer Reduzierung der Einzelteile von ca. 70% im Vergleich zu einer herkömmlichen Stahlblechausführung erreichen (Ergebnisse TECABS-Projekt). Die relativ hohen Kosten für Composite Strukturen und die unsichere Verfügbarkeit von Carbonfasern für diese Anwendungen sind jedoch maßgebliche Hinderungsgründe für weiterführende umfangreiche Anwendungen.
Deswegen wird die nächste inkrementale Entwicklungsstufe wahrscheinlich eine Kleinserie von 5000 bis 20000 Einheiten sein (1000 bis 4000 Einheiten pro Jahr) – natürlich wieder im high-end Bereich, wobei über eine Kombination mit einem fortschrittlichen Antriebskonzept (Li-Ionen-Zelle), Brennstoffzelle, Hybridantrieb, usw.) das hi-tech Image als Beitrag zur umweltschonenden Mobilität hervorgehoben werden kann (z.B. der TESLA Roadster).
Ein derartiges Projekt für eine Kleinserie benötigt etwa 100 bis 400 t/Jahr an Carbonfasern bei Produktions-Stückzahlen von 4 bis 16 pro Tag – da ist die im Rennsport praktizierte Technologie mit Prepregs, manuellen Laminieren und Autoklavhärtung nicht mehr wettbewerbsfähig.
PRECOM hat die Entwicklungen in Bezug auf die Reduzierung von Bauteilkosten weiter geführt, wir können heute Lösungen anbieten die bei Produktionszenarien mit 1000 bis 10000 Einheiten pro Jahr eine Reduzierung von 35 bis 40% ermöglichen – im Vergleich zu dem für den Rennsport typischen Prepreg/Autoclav-Verfahren.
Diese Lösungen beziehen sich auf die beiden größten Kostenblöcke – die Materialkosten
(jetzt ca. 50% der Bauteilkosten durch gestiegene Kosten für Carbonfaser-Gewebe) und die
Verfahrenskosten (typisch ca. 40% der Bauteilkosten).
- Die in die Bauteilherstellung integrierte Prepregherstellung (Impregnator 2) bietet eine geschätzte Kostenreduzierung von 30 – 35% der Materialkosten (dabei sind die geringeren
Kosten für Verpackung, Transport und Lagerhaltung eingeschlossen – eine Kühllagerung ist nicht mehr erforderlich). Die verstärkte Anwendung der Harzfilm-Infusion mit Gelegen, Geweben und Flechten basierend auf 12K/24K/50K-Carbonfasern kann bei gezielter Anwendung noch eine zusätzliche Reduzierung der Materialkosten um 10 – 15% beitragen.
- Zwei Verfahrensstufen haben ein beträchtliches Potential für Kostenreduzierungen:
Das Legen, Konsolidieren und Formen, Vakuumverpacken und die Autoklavhärtung. Beide Stufen sind im Verfahrensablauf die kritischen Bereiche, die die Taktzeit bestimmen und damit die Anzahl der benötigten Werkzeuge, Einrichtungen und Mitarbeiter. Mit den von uns entwickelten Konzepten für das maschinelle Legen und preforming sowie die out-of-autoclave Aushärtung in direkt beheizten Werkzeugen können Taktzeiten von weniger als 30 Minuten realisiert werden – im 3-Schicht-Betrieb können damit mehr als 8000 Einheiten pro Jahr produziert werden.

Weight savings in road vehicles become increasingly important In view of ever increasing fuel costs and are the main objectives in several sponsored research and development projects - such as SuperLightCar.
Furthermore, there are several high -end vehicles with lightweight structures and claims on high performance in production for several years in relatively small series of 500 to 2000 units providing a significant pool of values from experiences reaching from design, construction, production to reliability, maintenance and repair.

Therefore the next incremental step in the development is probably a small series of 5000 to 20000 units (1000 to 4000 units per year ) – of course again in the high -end range , whereby a combination with an advanced drive concept (Li-ion battery, fuel cell, hybrid drive, etc.) provides the high-tech image with an emphasis on environmental-friendly mobility (e.g. the TESLA Roadster).
Such a project for a small series with a production rate of 4 to 16 per day will require about 100 to 400 t/year of carbon fibre – the technology based on prepregs, manual lay-up and autoclave cure currently practiced in motorsport applications. can no longer compete.
PRECOM has continued the development in regard to reduced component cost, today we can offer solutions which allow savings of 35 to 40% in production scenarios based on 1000 to 10000 units - compared to the prepreg/autoclave manufacturing route typical for motor sport applications.
These Solutions refer to the two largest cost segments – material cost (currently about 50% of component cost as higher cost of carbon fibre fabrics take effect) and processing cost (typically about 40% of component costs).
- Prepreg production (Impregnator 2) integrated into the manufacturing process offers an estimated cost saving of 30 – 35% of material costs (this includes lower cost for packaging, transport and storage – cold storage is no longer required).
An additional reduction of 10 – 15% in material costs can be obtained by utilizing resin film infusion with fabrics and braids based on 12K/24K/50K-carbon fibres to a larger extent.
- A considerable potential for cost savings are in two steps of the manufacturing process :
Lay-up, debulking and vacuum bagging (preparing the component and the tool) and the autoclave cure. These two steps are critical areas in the manufacturing process, here the cycle times and the number of required tools, equipment and employees are set. Using the concepts we have developed for the mechanical lay-up and preforming as well as the out-of-autoclave curing in directly heated tools cycle times of less than 30 minutes can be realised - this allows a production of more than 8000 units per year in a 3-shift operation.
